Rizhao Steel W4120T Full-Process Intelligent Steelmaking Project

Case Introduction

Rizhao Steel W4120T Full-Process Intelligent Steelmaking Project

  • Full-Process Intelligent Steelmaking
  • 95% Endpoint Hit Rate
  • Paperless Operations
  • Transparent Management
  • Higher Management Efficiency

Rizhao Steel was established in 2003, with an annual crude steel production capacity exceeding 20 million tons.

The company operates multiple production units, including W8 ESP, W4 Plate Manufacturing Department, and W3 H-Beam & Billet Production Line.

The W4 Plate Manufacturing Department has an annual production capacity of 7.2 million tons, producing more than 200 grades of steel products, including weather-resistant steel, pipeline steel, automotive structural steel, high-carbon steel, and low-carbon cold-rolled sheets.

The automation level of the W4 Steelmaking Plant was relatively low. The converter and LF furnace lacked Level-2 automation systems and relied heavily on manual operations, resulting in high consumption, low qualification rates, and a high re-blowing rate.

Quality control during continuous casting depended on manual monitoring, leading to frequent breakout risks.

Production scheduling was mainly performed manually, resulting in high labor costs and management complexity. In addition, insufficient data transparency and delayed cost accounting limited further improvements in operational management.

Solution

Based on RAMON’s full-process intelligent control system, the project integrates big data, artificial intelligence, and Internet of Things technologies to develop intelligent converter, intelligent refining, intelligent continuous casting, and intelligent centralized control & scheduling systems.

The solution enables full-process intelligent management from raw material pretreatment to slab quality control, replacing manual operations while improving production visibility, operational efficiency, and predictive fault diagnosis capabilities.

Project Benefits
  • 01

Centralized Control & Collaborative Platform Implementation Results

After the implementation of the centralized control and collaborative platform, significant improvements were achieved.

Scheduling personnel were reduced by one operator per shift, with a total reduction of three operators. The platform enables real-time data integration and transparent management, providing data-driven decision support for managers, effectively addressing operational challenges and improving management efficiency.

The platform facilitated production organization transformation and process optimization, enhancing cross-process coordination. The total steelmaking cycle was shortened by 3 minutes (from approximately 90 minutes before implementation), process temperature loss was reduced by approximately 1.5°C, generating economic benefits of approximately RMB 0.9 per ton of steel.

The turnover efficiency of ladles was improved, reducing idle ladle time by approximately 5 minutes and molten steel temperature loss by approximately 3°C. This also reduced refining power consumption and lowered production costs by approximately RMB 1.8 per ton of steel.

    Intelligent Continuous Casting Implementation Results

After the implementation of the intelligent continuous casting system, significant improvements were achieved.

The mold expert system with breakout prediction functionality enables early warning of potential breakouts, reducing approximately 6–8 breakout incidents annually. With an average loss of approximately RMB 200,000 per breakout incident, the system helps save approximately RMB 1.2 million per strand annually.

The scrap downgrade rate was reduced from 0.037% to 0.032%. The electromagnetic stopper and nozzle protection function extended the service life of submerged entry nozzles by approximately 2–3 hours.

    Intelligent Refining Implementation Results

After the implementation of the intelligent refining system, significant improvements were achieved.

Power consumption was reduced by approximately 1 kWh per ton of steel (from 42.7 kWh/t before implementation), alloy consumption was reduced by approximately 0.2 kg per ton of steel, and slag consumption was reduced by approximately 1 kg per ton of steel. The total cost reduction reached approximately RMB 2.5 per ton of steel, generating annual economic benefits of approximately RMB 18 million.

The refining process reduced manpower by 12 operators, with only two operators per LF furnace shift required to complete all operations. The full-process automation utilization rate exceeded 90%. The constant casting speed rate increased by 7.6% (from 76.6% before implementation), casting speed qualification rate increased by 22.7% (from 52.3%), and narrow composition hit rate improved by 16.4% (from 57.1%).

    Intelligent Steelmaking Process Control System

After the implementation of the full-process intelligent steelmaking system, the intelligent converter achieved significant improvements.

Steel slag consumption was reduced by 2.7 kg per ton of steel (from approximately 39.3 kg/t before implementation), steel material consumption was reduced by 2.1 kg per ton of steel (from approximately 1,045.5 kg/t), and alloy consumption was reduced by 1.7 kg per ton of steel (from approximately 5.4 kg/t). The total cost reduction exceeded RMB 10 per ton of steel, generating annual economic benefits of over RMB 72 million.

Each converter shift reduced manpower by at least two operators, with a total reduction of 18 operators in the converter process. The first-hit success rate of endpoint control increased from 85% to 95%, the qualified rate of tapped molten steel reached over 99%, and the full-process automation utilization rate exceeded 90%.
